Project German Muscle - Now Project DD

Well I hadn't made a copy of my build thread on here, so since I started working on this car again for the first time in about 8 months I'll fast forward to where I am at now!

    The car:
    1995 Audi 90 Quattro Sport (stock came with a 12V 2.8L V6).

Bought it in March '11 from a local Audi guy that had done the swap but never finished or got it running well and then started parting it. I put a lot of the car back together and started modding! Made it's maiden voyage last June to Audi Expo 2011 where it suffered a catastrophic coolant leak and had to be towed home. From what I could tell it was coming from the back of the block so I assumed it was the freeze plugs behind the bellhousing so it sat until last weekend as I worked on the 944 (amongst other things).

    Current installed mods (updated 4/18/2012):
    -4.2L 32V Audi ABH V8 swap (280hp stock)
-034 IIc with COP conversion and 30# injectors
    -Bilsteins and Vogtland Springs
    -ABZ intake manifold swap
-Large griffin aluminum radiator (working on a new fan setup)
-Custom exhaust with high flow cat (revision 1, more to come)
-Fidanza aluminum flywheel with some sort of aftermarket clutch
    -16x7.5 ABT A3 wheels

    Parts collected waiting to install:
    -S.S. brake lines
    -RS2 replica front sway bar
-RS2 Rieger ABS Bumper with fog/brake duct combo
    -3 spoke sport airbag wheel
-Brushed aluminum door handles from an A8
-Aluminum rear spoiler with Comp Risers
-S2 Avant rear hubs in the front
-B5 A4 rear hubs in the rear
-Custom brake setup with Brembo Cayenne 18Z calipers in the front (330 or 350mm) and B7 A4 rears (330mm)
    -Rieger Infinity side skirts
-A few 01E swap parts minus trans (4kq driveshaft, 016 flanges)
-Euro rear taillights and plate tray
-Dual round headlights (to be modified from B3 to B4 and projectors added)
-Spindles and strut housings for custom coilover setup
-17x7.5" BBS RC wheels (if they clear the brake setup, otherwise I'll need some 18's)
-AEC (Euro UrS6 V8 cylinder heads)

Parts I still need to collect:
-01E trans and shifter (might be picking up a 5spd 01E very soon)
    -Some more coilover parts
-New wideband to replace the crappy LC-1
-Boost (something bigger than the GT3076R I have sitting on a shelf)

Car when I picked it up:

Digital wideband display installed in center vent:

    Griffin aluminum radiator installed:

    Sleeper mode:

Exhaust fab with my crappy flux core welder

    ABZ intake installed:

So that brings me to last weekend, with a few pictures of parts I've collected in between missing.

Found my coolant leak where the PO tried to seal the coolant ports under the intake with some JB weld foam type stuff since the factory plates didn't clear the ABZ intake manifold. Ground down the factory blockoff plates to clear the intake and no more leaks!

So instead of wrapping the headers (which I still might do in the future), I'm fabricating some heatshields to place over each header. Relocating the battery to the trunk at the same time since I pulled it out to mock up the shields. As it sits currently the engine heat soaks in no time and even the plastic intake tubing gets too hot to touch.

Need to buy some better sheet metal shears before I cut up the aluminum. But the idea is to have 16 ga. steel and a thinner (forget the gauge) sheet of aluminum with fiberglass sandwiched between the two and riveted.

    Passenger side:

Still working on the heatshields, ran out of welding wire for the brackets. Got some fiberglass cloth and air shears so things are pretty much ready to go together once I finish the steel part and brackets.

Also got a package in the mail today. 18Z (350mm Cayenne) Brembo 6-piston calipers. Need to do more research on rotors to get a good offset for the S2 avant hubs and then fab up adapters. Need to do some test fitting with the 17" RC I have too, I will probably have to step up to 18's though. They will be sandblasted and powdercoated eventually.

And next to a pair of OEM non-M030 951 front Brembos

Are those Porsche brakes being coated my Dave Meister?

I've seen cayenne calipers like that in person... massive. My 986 calipers seem much more reasonable

Those calipers should fit under a 17"RC. They barely do not fit under a 16" 7 slot. Nice project!

Driver's side shield is done and mounted!
4 layers of fiberglass cloth sandwiched between the steel and aluminum and riveted together. Turned out pretty good I think. Will have to see how well it works, but I'm pretty optimistic.

Mocked up the RS2 bumper. Need to go buy some steel to fab up a brace and mount for it.

Got the 80 competition spoiler mounted

STILL having problems with the crank trigger (many 4 letter words were spoken earlier today for a few hours). I've now tried two separate trigger pulleys, old and brand new sensors, rewiring twice and I still cannot get it to reliably trigger. It will trigger for a while, but then just not pickup again. I don't understand how this works fine for some people and others can't get it to work worth a damn like myself. I know I need to just upgrade to an 01E, but that's not for a while.

Now onto the good news, got the radiator remounted. I moved it forward a bit and slanted the bottom out so I could fit the fan behind it. I have a taurus fan and shroud coming next week and am going to hack it up and see if I can fit it. Also relocated the battery to the trunk and got rid of the dying Optima Redtop.

Needs some tidying up with the wiring. Was hoping to make it to a car show tomorrow, but that's not going to happen. Hope I can make it to Audi Expo in a few weeks.
